Gentlemen: Check your Ex roof for rust spots! On a recent family trip we stayed on the 2nd floor of a Hotel, I had the opportunity to inspect the Ex's roof. With a 6" lift I never get to see the entire roof of the beast without the aid of a step ladder. I noticed a silver dollar size rust spot, NOT underneath the notoriously, poorly engineered roof rack cross member; but located in the middle back 1/3rd section of roof. I quickly went to a local hardware store & sealed the rust spot. since most of our rigs are hitting their 10 year mark or close to it, remain vigilant for rust spots.
I cleaned the rust spot as best as I could then sprayed it with Rustoleum paint. Pretty soon I am going to remove the entire roof rack & rpaint that as well, was thinking about having the 2 side rails coated with a Rhino lining, then re-install them. As far as the 4 cross members go, thinking about having a machine shop fab new ones that don't lay directly on the roof (poor engineering design to say the least!) This is what happens when Ford tried to appeal to the soccer moms, so they could park the monster in their garage. Good luck my Ex Brothers
you may want to consider doing a three step process, four if you repaint to match the color of the rest of the roof:
1. Use a wire wheel att to an angle grinder and remove all evidence of FLAKY rust, not all the rust just peeling stuff
2. Spray on Loctite rust convertor/inhibitor - available at Home Depot, in the glue section (follow directions on the can)
3. Spray on your favorite Rustoleum color over it
4. Match the color of your car - apply 3-4 coats with wet sanding in between
I use this process on all my antique vehicles if the rust is not rusted through and it seems to last for a long time, still at 4 years and nothing showing on some of them.
