Would someone with a factory installed brake controller on a 05 be able to check what kind of voltage you see at the truck plugin for your electric brakes post ? I had mine on gain 10 and used the manual slider. I only got 2.70 volts. Not sure if this is correct. From my understanding if I used the manual slider I should have 12-13 volts. I put the - lead on the bottom left post of the plug and + on the bottom right post. This is a Ford Factory installed controller. I can hear the trailer brakes kind of buzzing when the brakes are applied, but not grabbing when the trailer is plugged in. Kind of sounds like a lack of power. Wondering now if this controller is toast...

I would urge caution in blaming the controller. This type of problem is typically found when connections are corroded or you have a bad ground. I would encourage you to check those first and put the controller at the bottom of your list. The back of the seven pin on the truck is a weakness that is often overlooked.
If this truck is an 05, you have to being moving MORE the 5-10 MPH for the Factory Controller to apply brakes. I beleive they fixed this problem for the 06MY. When you hear the auto locks lock on your doors, the brakes will then be functional. Try reaching down and applying the manual lever then....bet it works.
Found the below... I would say the brake controller is working okay then based on the below. My build date sticker says 3/05 and I had 2.70 V. If I pull the brake away deal on the trailer, Can I push it back in to re-activate it ?
18630 2005 SUPER DUTY F-SERIES - NORMAL OUTPUT VOLTAGE FOR A MANUAL APPLY FROM THE FORD TRAILER BRAKE CONTROLLER - SERVICE TIP
THE VOLTAGE OUTPUT FOR MANUAL TRAILER BRAKE APPLICATION FROM THE FACTORY INSTALLED TRAILER BRAKE CONTROLLER ON 2005 F-SUPER DUTY VEHICLES IS IN TWO DIFFERENT RANGES, BASED ON BUILD DATE. THE NORMAL OUTPUT VOLTAGE FOR A FULL MANUAL APPLY (MANUAL ACTIVATOR LEVER SLID FULLY TO THE LEFT, GAIN SETTING OF 10, VEHICLE NOT MOVING) IS 1-3 VOLTS ON VEHICLES BUILT BEFORE 3/23/05, AND IS GREATER THAN 10 VOLTS ON VEHICLES BUILT AFTER 3/23/05. BRAKE PEDAL BASED OUTPUT FROM THE CONTROLLER IS THE SAME REGARDLESS OF BUILD DATE. DO NOT REPLACE THE CONTROLLER IF IT IS PROVIDING VOLTAGE OUTPUT IN THE CORRECT RANGE BASED ON BUILD DATE. REFER TO SECTION 206-10 OF THE WORKSHOP MANUAL FOR FURTHER INFORMATION.

You can always reinsert the pin and should not leave it out or you will melt the wires.
Well I pulled that pin and the brakes locked right up. Couldn't turn the wheels at all. Seems like that's all fine from a wiring/trailer perspective. So maybe they are working and I wasn't going over 10mph to have them activate. Tomorrow I am heading on a trip, mostly flat highway for the most part. So I am going to get going and manually apply just the trailer brakes slowly to see if I can feel any drag. Does this sound like a reasonable plan?

Sure. I bet you will find they work fine. This is a common mistake.
Thanks for the reply. So If got this straight. So above 10-15 mph it will activate and apply the correct amount of voltage based on the amount of gain/brake pedal applied. Have you found early 05 guys with the earlier controllers swap them for a later version?
Ford opted to NOT retrofit the 05 controllers with the newer version under warranty. Yes, some have purchased the new one at their own expense. I continue to check for correct 5th wheek hookup via the pulling the breakaway pin. I'm cheap.
I hear ya.. $300 is what I have found so far. Crazy expensive. Maybe If I can find a wrecked 06/07 that would be great. Any idea who made these for Ford units? Wonder whats inside of these units that would need correcting?
Yep.. Brakes work great once your over a certain speed. Freaked for no reason. haha. Makes me feel much better now heading through some mountain passes this week.
