I would upgrade to a good set of headers. Get rid of those cast manifolds and get some ceramic coated units. Open up that exhaust. You have any plans on running a new exhaust system at any point?

When you say single 3", do you mean just the catback, or the whole system? I have Bassani's street thunder package on my bronco. Its their ceramic headers, high flow y pipe with cat (2.5" primaries dump into single 3" through cat) and the 3" catback with 4" tip. Its all stainless steel, and its a slick setup. Since you were thinking of getting a catback, and now you have to possibly get headers, have you thought about getting a complete system? If you can live with that crack in the manifold temporarily, you could save up what you needed. Mine, for instance, saved me about 175 dollars over buying all the components seperately. Did you know they made a high flow y for your truck?

Just something to think about.

thanks. i'll check it out. what is this crack affecting? my check engine light is on and i was wondering why and i think this is it. the truck seems to run well. i just got back from a 1000 mile trip without any big issues. i have noticed a decrease in mpg so this could have play in that. is there anything else i need to "worry" about?

The crack is more of a nuisance than anything else. Yes, those codes could be because of that. Maybe the EGR cant get a correct reading due to the crack changing pressures. Decrease in mpg?...could be from that same crack. Different sensor could be thrown out of whack and the computer is trying to compensate. You could always go to your local Autozone and have them pull the codes for free. Find out exactly whats going on. Thats all I can think of.

dont really notice any sounds. i hear this clicking that people refer to from time to time, but until i fix this i don't want to make that assumption of this making the noise. i can visibly see the crack and can put my hand over it and feel the air blowing out.

I guess you could say that your description sounds like mine but, I would describle it as a "tick tick tick" noise only during acceleration.
I think that I'm gonna go to the junk yard and pick one up for cheap b/c I have no $$$
