Finally made time to swap out my headlights. When I bought the truck it had 04 headlights on it and broken markers. I replaced the markers with eagle eye orange markers which never fit correctly. 04 headlights have always been loose and incorrectly positioned. I've had the front end off a couple times trying to fix that and eventually decided to throw in the towel and put on some 05 lights. After removing the old lights I found nothing apparent wrong with them so maybe I could have fixed the issues by removing them and reinstalling.
Anyway, if there is a post here with pics on cutting the header panel I could not find it. Google tracked down a couple pics on another forum showing where to cut. I never found a pic of the completed cuts so here is one:

I actually like the look of the old lights but was pleasantly surprised, the 05 lights look better than I was expecting.
One strange issue, a while back I installed a relay harness. Clay said this might overheat the wires and if so to bypass it. Well the headlights would not even come on running through the relay harness and the fuse wasn't blown. I bypassed it and the lights work properly.
I got the cheaper ones on ebay for now. So far with almost of year of having them, they still look flawless! I even added strobes in the bottom part of the light and still no fogging or moisture.
I really just need to find a 05-07 that got side swiped and swipe the whole front end....I figure I can do that and sell off my 03 front end and come out with the upgrade for relatively cheap.

Tell me more about this - not sure I understand. I had the 2000 headlights and put in eagle eye '02 style headlights and markers. I have not upgraded the harness yet but was thinking that would be a good way to get more brightness. dfuser's relay harness looks like a good option. Is there something different about the '05 setup that can cause an overheated wire? That they did not even come on is curious.
I do have fogging on the markers on one side. I guess you get what you pay for with eagle eyes.
I'm not sure what the difference is with the harness and the 05 lights. The harness did work well with the 02-04 lights. Another FTE member is running my old harness now. Just say no to Chinese lights!
There is an adjustment screw on the headlight, you don't cut out all the header just a big hole for the light to fit. It uses the same holes to attach, don't cut those out.
I've seen what needs to be cut out. I could just never tell where that is in relation to the set screw. And I thought I read somewhere that the part that holds the set screw got cut. This leading to my confusion.
I have an e99 and would like to go with oem fit and glass to get rid of the plastic are those available
I actually thought about this as well at 1 time.
You CAN go to a GLASS headlight by swapping a complete setup from an XL truck........I even thought about getting the plastic frames chromed too.....
May be a possibility.......
