Oil Cooler Failure! Help!

You might want to think twice about the egr delete. It comes with other ramifications not to mention smog checks if they have them in your area. If they don't they are probably on the way. Oil coolers cause egr cooler to fail. EGR coolers are actually quite reliable on their own. An egr delete will also mean a custom tune for the truck to get your fan operating properly again.

Inspect and clean turbo
I am still deciding if I need to do something with the HPOP, but have to do more research.
I came up with this plan after a lot of reading and suggestions from folks on this site. I am sure there are other upgrades that I am not doing that others will mention. All have merit but this is getting expensive. If anyone knows of an important upgrade please list it as it will help me as well.

You should replace the rubber hoses as the rubber has a tendancy to retain the oil.

Leaving the EGR Valve in place and plugged in will keep the fans operating correctly.

Not only that but the they swell and deteriorate rapidly. I consider that a mandatory part of a failed (not plugged) oil cooler.

Go with a stock oil cooler. I wouldn't worry about the radiator or degas bottle. They can both be cleaned with simple green or cascade and you're going to have to flush the whole system AFTER the oil cooler is replaced.

For that amount of money, you might as well buy a bulletproof diesel kit. Remote air-oil cooler and egr cooler. I priced it out yesterday and it was $2600.00 for the kits and installation kit. You should never have to worry about it again after that. Just me...

Alright here is what I think I am going to do:

EGR Delete, Oil Cooler replace, Head Stud and gasket replace
6.0 Powerstroke 03-07 EGR Delete, Oil Cooler, Gaskets | eBay

SCT Touch Screen Extreme Tuner

Flush out radiator and engine block

Replace hoses and other small parts

Install coolant filter

What do you guys think about this plan of action? Any other things I should look into replacing while I am tearing everything down?

Yeah I'm already way over my budget for this rebuild but i keep finding things I might as well do while i have everything torn down. ill post a parts list and links tonight to what I have already decided. Maybe I can get some more input off of that too.

holy catchow batman! tats bout wat i paid for my major repairs. actually i paid more. dang! stop speaking out loud! sorry, i have no inner voice. it was too hot and my nipples fell to the ground before i got off the bed. sounds like some work u got there. most parts cant be reused. its the way ford had it done, but i do agree tat if ur gonna replace the oil cooler, it makes absolute sense to replace the egr cooler as well as doing a complete coolant system flush.

Couldn't you do all minus head gasket and studs? You could always do a compression test and then decide if a head gasket is warranted? I will admit, if I am pulling the head, I am installing arp studs.

Yeah I guess you could (in not a mechanic just my assumtion) but with the history of problems with this engine. I don't want to have tear down my engine again at a later date. Especislly since I plan on running a tuner at some poin in the future.

XS, could I get you to send me the old oil cooler so I can tear it apart and figure out where/how it failed and post it back to the forum? I'd really like to test out a few chemical ideas I have on cleaning it as well.
