hey sorry if this has been posted or asked already but i couldn't find it. i've got an 04 f150 new bodystyle 4.6 with 8.8 ifs and manual transfercase shift lever and when i try to engage the 4wd (hi or lo) it makes a clicking noise and jumps in and out of 4. when it actually goes into four i hear the clicking right up to the point that engages, then bang, it slams in and bites. anyone have any theories or suggestions?

Are you kidding Ranger? I've been checking this post periodically because I don't know the answer either and I'm currious. Everything I have is from 1963, so I don't know anything about this newer stuff.
and f100 i know that the old school 4wd (straight axle) had a vacuum problem that would cause ur 4wd to click in and out but the new ifs cv joint setup is completely different
My f100 doesn't have a vaccum set up. You gotta get out and lock the hubs manually. Thats what im saying, I keep checking back because I don't know the answer either. Someone here will eventually help.
i would do an online search on the electrical system of your 4wd set up i believe these have solenoids that that control alot of it. my dad had this problem on his 97 f150 4wd would get stuck locked in then it would go in hard all kinds of problems and the problem was electrical.
Josh i believe he said it was a Manuel Trans case with the shifter not the electrical turn the switch BS, just a few thangs to check this morning as im still asleep but check and make sure the shifter isnt binding and not putting it all the way in 4wd, also check the fluid in the trans case, another thang is the hubs, if im not mistaken yours are vacum operated (not a 100% on this one all i have is Manual stuff)

larry your right i didnt read very well and ceased to be helpful. well since its manual shift go underneath the truck and have someone else run your shifter through the different settings. 2hi, n, 4lo 4hi. you can see where its getting hung at. i dont know about the 04 models but on the older ones you have pull straight back to 4hi then back again N then pushdown and pull back to 4lo. it could be this part(4wd shift linkage) causing you problems if you have one of these on the 04 models you have to have something similiar if its manual shift 4wd
thanks a lot for the info but i'm not having a problem shifting it inand out of 4wd. the shifter is working fine. it's the actual power to the front wheels that i'm having a problem with. i can pull the tcase shifter into 4 just fine but when i try to go i'm hearing a clicking sound like teeth are touching just not grabbing, and then all of a sudden it grabs and that wheel has power for like 3 seconds then back to clicking. i'll go check the fluids tho. i don't think i'v checked that in a while
The more and more he says about it thats what im betting on, that or hes got some screwed up spider gears in the Front Diff, when i busted my spiders they grabed for a couple seconds every now and then (until i got pissed and did a 2800 launch and finished them off )
It's either going to be something in the transfer case or the differential. When you have it in 4wd, see if you can turn the front driveshaft by hand. If you can, it's prob something in the transfer case.
