My GF and I bought a truck that she primarly drives. Its an 01 F250 with the 5.4. We are going to to put a small lift on it and are wondering how large of a tire would be acceptable for daily driving on stock gears (I think 3.73s) with this motor. Its inherintly weak compared to its V10 or Diesel counterparts so its tough to tell. I am going to run a 33 at least but want a 35. How bad will it it kill mileage?
Also, how prone are these motors to breaking exhaust manifolds? I think mine may have a crack in it, but its tough to tell. Any known manifold or exhaust area issues? Broken bolts or bad gaskets?

The exhaust manifold studs on the 2V 5.4's (and 6.8's) are prone to failure. Here's the info I put together when I had a broken stud on the pass side....

If you have 3.73 gears, any larger tires will hurt mileage and acceleration. If you want 35's then be prepared for less MPG.
As for exhaust manifolds, I haven't heard of any failures other than the studs, which are notorious, especially in high corrosion environments (salt belt areas).
with 3:73 gears, not only will you have an MPG drop but you will not be happy with the drop in power. I run 315/75/16s which measure about 34 inches tall with 4:10 gears. I get 12 mpg and deal with the lack of power.
