Does anyone know the part number and a reasonably priced place to get the electronic module that controls the transfer case? The module I'm looking for is the one thats in the right side kick panel.
When I push the buttons to go into / out of 4wd sometimes it does, sometimes it doesn't! I've checked the switch, it's fine. I've checked the motor, it's fine. So I think all that leaves is the module. Last I checked on this part it was in the $400 range! OUCH! #$(%#$)%$)) !!!!!
Craig, Before Shelling Out Alot Of Money For A New Module Check The Transfer Case Shift Motor One More Time. Dissassemble The Motor Making Sure You Mark The Location Of The Position Sensor. Look Underneath The Gear Thats Directly Under The Position Sensor. There Should Be A Limit Stop On The Back Side Of The Gear That Has A Phillips Screw Slot To Tighten. The Head Of This Will Start To Dig A Trench As It Moves From 4 Low To 4 Hi. On The Motor Body Underneath This Gear There Will Be 3 Dimple Like Impressions That The Limit Stop Screw Will Occasionally Get Caught In Causing The Motor To Lock Up. A Simple Solution Is To Sand The Surrounding Metal Around The 3 Dimples So That All Is Even And Flush. Screw The Limit Stop In Tight And Put Pleanty Of Grease Underneath The Position Sensor Gear. Hope This Helps!

Ok, You've convinced me to give it a try.......the one thing I have noticed is that I can always jumper the motor and make it work.....which is why I figured that it was ok. But on the other hand it seems to me that the module always makes the clicking noise.......so I guess it's up in the air! I'll try the motor again.
The only question I have is this - are the dimples supposed to be there or are they the result of the wear? What do I need to look for to know if I have a wear issue in there? What / where does this "trench" come into play, and is it where the 'dimples' are?
I think the reason why your transfer case shift motor works when you straight wire it is because it is receiving full 12 volts from the battery which jars the motor free from where it was stuck. It seems that when the motor is bolted to the transfer case it pushes the position sensor gear tighter into the body causing the stop screw to get caught up in the dimples I told you about earlier. I think the dimples are a result in the manufacturing procees of the motor body and the trench is made from the stop screw not being tight enough, insufficent grease and dragging the bottom of the motor body directly underneath the position sensor gear. The dimples are located within the trench. The clicking sounds you hear from the passenger kick panel are good, that means the module is communicating with the position sensor and the motor trying to make it shift but when it cannot you will hear I think 2 clicks when you press the 4wd button and another click several seconds later. I also found this site about a year and six months ago and it fix my 4X4 problem (click/no 4X4). The first time, I used a 5/16 gas line. I worked for about 2 months. The second and final time, I used (as suggestesd towards of Steve83 referenced site) a 3/8"OD X 1/4"ID poly water line (used for water lines on RV's), it was a bit snug on the bumper screw (see bumper screw photo at http://www.glue.umd.edu/~singletn/web/pages/tcase.html) as stated, but matched the dimensions of the disintegrated bumper closer than 5/16" gas line. Hope this helps.
Alright, it's stopped raining long enough for me to give this a shot....I have the motor off - couldn't figure out how to get the last three wires off (the ones that go into the t-case) and finally got the cover off the 'actuator' (the part where the position sensor is....).
NOW....how do I get the position sensor out to get at the gear below? It looks like there is some kind of red 'glue' underneath the senso that sticks it to the gear......Once I get that off I should be able to get to where the work needs done.....
Also, do I need to get at the motor itself? If so, how do you get it off the 'sensor/actuator' housing??

Ok......I tried to edit the last post, but the time limit was up, so here we are with a new one!
I got the gear / position sensor out! Looking underneath there is no problem with trenches, but I can see how there may be a problem with the "dimples".
The other thing I see is the plastic 'covering' over the limit screw is sort of crunched up on one side - like it was being forced to far? - I remember reading about that so I will go back to check on it.......
Also on the top of the position sensor plate there was a lot of black 'residue' on the contacts.....I'm cleaning them up, so mebbe that will help......
I pulled the actual motor apart......and the brush contact are was really nasty........cleaned that up and put back.......Tomorrow I'll take on the sanding of the dimpled area and put it all back together and test........

I got the motor all apart and cleaned....got the position sensor all apart and cleaned.......I actually got it all back together again....and back on the truck.......
STILL NOTHING! A vague click from the right kick panel (the module) and the lights dim for a sec, and then NOTHING! It must either be the wiring at the plug or the motor/ position sensor must be shot for some reason......Or I've screwed the pooch on it and wrecked it personally......
Could there be such a thing as the position sensor isn't QUITE lined up right? I marked everything so it went back together pretty closely......the gear w/ sensor plate was within a tooth of the exact locatiion.......
I dunno, I'm bout ready to give up and go get a new motor.......and then HOPE that solves my problem......
You were close to fixing your problem when you saw that “The other thing I see is the plastic 'covering' over the limit screw is sort of crunched up on one side - like it was being forced to far?” Replace that piece of plastic with the 3/8"OD X 1/4"ID poly water line referenced above. The dent is causing the gear to go to far causing the rake (wire contacts) to go to far. Hope this helps.
Thanks for that info....I did replace the plastic covering - altho I forgot to mention it- Maybe the problem is that I don't have it all "timed" properly......I'm going to stick the 12v to it directly and see what that brings before I rip this #$)&^A#^&# thing apart again.......
