OK thanks to all of you I now have the confidence to tackle the famous EGR cooler leak. I got it all taken apart today. Tested the egr cooler after removal and it leaks for sure.
I decided to do the engine oil cooler and now I can't get it loose from the housing. I found two nuts on the top and two bolts from the bottom. Put penetrating oil where there's probably "o" rings and it just won't budge like it's welded in there. No movement at all.
I read in the manual (pdf found here) you're supposed to replace the cooler as an assembly. I think I see why now. It might damage the housing just separating the cooler from the housing.
I'm seriously thinking of spending the big bucks for the bulletproof external cooler kit (also found here) even if I do find out how to get that thing out of the housing.
I had to use a punch and mallot it takes a lot of encourgement if you know what i mean. put a couple picese of 4x4 wood on each side the cooler between them so it can fall between them.
put the housing on 2x4s and grab a socket that is just big enough to cover the ports and whack the hell out of the two sides evenly. It'll pop right out.
