EGR Valve/Cooler out of warranty
I have 2004 Excursion with 77K miles on the 6.0. I had lots of steam out the exhaust pipe and significant coolant loss. The dealer says that it's the EGR valve and cooler. The Oil cooler clearly needs to be replaced as well.
I've looked on this site and this is a decent size DIY job, I just don't see how I can find the time.
The problem is that it seems like the dealer is trying to screw me. His quote to replace the EGR valve, EGR and oil coolers, fresh oil and coolant is over $3000. Is this a reasonable estimate?

That's a bit high, IMO.
You might want to make a post in the Alabama Chapter to see if anyone there has a recommendation for other shops in your area.

Don't let them trick you, it is covered under your 100,000 mile warranty, dont let them do whatever they want. talk to a manager and threaten them with a laywer if you have to. The other thing is, even if you were going to pay someone to replace egr and cooler for you there is now way you should be putting in the ford stock parts. They are known failures. Get the package from bulletproofdiesel.com I would personally make them change both under warranty with the bulletproof parts. even if i had to buy the parts myself. good luck dealing with those bums at ford.

Although Bulletproof Diesel has a modified egr cooler, and it looks like a better idea, I have never seen an aftermarket "improved OEM style" oil cooler. The $1800 kit from them eliminates the valley oil/coolant exchanger and you install an adapter and an external filter setup in front of the radiator. IMO, the stack components have been wrongly villainized in the bitter 6.0 debate. In engines with mitigated casting sand issues, they appear to work well. However, if I was replacing my egr cooler, I would likely use Bulletproofs cooler. You also need a coolant filter now. You are starting the egr cooler/oil cooler issues clock ticking again. Why take a chance?

In a case like this, has anyone ever heard of Ford helping out an owner like Brandon even though he is outside of the 5 year part of the warranty?
I know that is at Ford's discretion, but it is not unheard of for a car company to step up and fix their problem regardless of warranty. I drive a BMW everyday and they have had some problems with the E46 cars that BMW has continued to fix without caring about the warranty because they consider it their problem.
Has anyone heard of this happening?
