i took took 1/4 inch lawain plywood, traced my old headliner and cut it out.
then i took foam headliner material my dad had left over from when we did a headliner in his 1980 buick lesabre and used 3m spray adhesive to stick it to the plywood.
then i went to my local farm shows and county fairs till i found a confederate flag... we used the 3m spray adhesive to aply it as well... looks pretty good if i say so myself...

I just today bought a couple of yards of tan vinyl for my headliner to do this exact job, (I plan to tackle the dash top with the same stuff later). I was gonna re-vinyl the original backing board.
When I removed the old headliner I found that the board is a bit thinner than 1/8" hardboard, and warped to hell, so I'm gonna replace that, I also notice that the board is curved at the edges to follow the contour of the roof.
A couple of questions:
1. Is the 1/8" thick hardboard flexible enough to bend to shape at the edges and be held in place just by the chrome trim? Or should I try to figure out a way to pre-form the hardboard before attaching the vinyl?
2. As it is slightly thicker than the original, was it securely held in place by the trims without gaps?
Help appreciated, thanks.

What I did was lay mine down on the new board and spray painted around it to give me an idea (outline) of the shape I needed. I cut it a little big and then trimmed until I had a good fit.
I had posted this in the "what did you do to your truck today" thread a while back when I did it, but I'll copy it here too.
Redid my headliner. with 3/16th hard board and vinyl from Hobby Lobby.
Old headliner
New headliner cut into shape
Factotry insulation on roof.
New Headliner covered with some batting and vinyl.
Installed!
