Hello I have a 2004 Eddie Bauer 5.4L expedition. My alternator recently went bad. I took it out and had it tested at Autozone, and it was indeed faulty. Replaced it, made sure the battery and all connections were good, and it is charging at 14.27v at idle, but the battery light is still on and it says check charging system. I checked for codes, there are none so I did a alternator test on my code reader, it said it is overcharging with 14.69v @ 2000 rpm.
I have also checked the fuses, none seem to be blown. I have aslo disconnected the battery several times and the light is still on. Is there something else to check? Is the alternator really overcharging?
I had this happen once before on my 2003. The alternator I received from Autozone had a bad diode in it. I requested a replacement under the lifetime warranty and the next one was good.
I took the alternator back to autozone and got a new one. Installed it and it is charging normally and started up no issues. But eventually the battery light came back on and it says check charging system. I am thinking of replacing the usable link next. Anything else I should look for?
The fuseable link is something others have checked/replaced.
Here's one - I recall this being an issue for some and I took preventive measures for it (tape) - there's a wire harness that crosses an A/C line and will wear through the harness plastic and ground out. I recall it's on the passenger side. I added a bunch of electrical tape wraps to mine years ago...I should check it again 😆
If your Expedition came with FACTORY navigation system, you need the 135 amp alternator. If your Expedition did not come with factory navigation system, you need the 110 amp alternator. Using the incorrect amperage alternator will cause the ECU to get emotional and trigger the Check Battery light. Make sure what you need, and what the parts store gave you.

Update- went to Napa, got one of thier remanufactured alternators and it works perfectly fine, no warning light. It was cheaper than the autozone one too. Apparently napa replaces all the internal components, other companies may not. I think the autozone ones they either don't replace the diodes or use really cheap ones that test fine but output too wide a voltage range that the expedition's computer doesn't like. Learned my lesson, going to napa for parts like that
