Well it's me again. After I finished the upgrades on the '02 7.3 I was impressed with the improvement in the torque while towing. Unfortunately while pulling a trailer approximately 40 miles the truck used over 2.5 gallons of Rotella T5, and yes I said 2.5 gallons. So my question is why is there oil sludge in #1 and #4 injector cups? I ordered 8 new Alliant 160/30% injectors,injector cups and glow plugs from BDP and when I pulled the injectors on the left bank(passenger side) #1 where it sits in the cup was covered in oil sludge same on #4 on the right bank. So can anyone tell me whats going on? No oil in the water,on the ground or in the fuel filter??????TOTALLY CONFUSED!!!!!!!
No oil leaks. All new Hpop lines,oil cooler rebuild and dipstick adapter. No drips on the ground, no oil int the degas bottle,no oil in the fuel filter and none coating the bottom of the truck.

How about the tailpipe? Nothing to do with your sludge, but what about the possibility of turbo dumping oil out the exhaust?
2.5 gallons in 40 miles through the turbo would leave the road completely fogged with oil vapor.
to loose that much oil and not have a white cloud following you it has to be one of the pink o ring's IMHO and from my experience

I agree but if it's not showing any where else then it's at least worth a look. Are we sure the oil was full prior to the 40 mile trip?
I rebuilt the turbo and upgraded the wheel with the KC Turbo Balanced Billet Turbo wheel when I did the first top end upgrades back in the spring. I am positive the crancase was full when I pulled out of the driveway. I have dual stacks but they are not soaked in oil. The copper washers looked ok.
I think we're missing something here, other than 2.5 gallons of oil. How did you come to realize the oil was low? To recap, 2.5 gal. lost in 40 miles and there are no leaks anywhere on the engine. The fuel filter is clean, and the exhaust is dry. Oh plus the coolant is spotless. If an injector o-rings blew it can dump that much oil in no time. Is it possible the oil is in the tank but hasn't made it to the filter housing yet? If it isn't there then it's still in the pan. That or aliens beamed it away for some probing. Lizard people maybe?

I was thinking about this too but then 2.5 gallons in that short a time would have shown on the fuel gauge, no? Furthermore, unless the OP has some kind fuel return from the heads that means the oil is going backwards through the fuel lines into the bowl.

I second this. Somehow the high pressure oil is getting sent to the fuel system.
