Getting ready to upgrade the exhaust on the 7.3 Powerstroke 2002 Exursion I recently aquired. What does everyone have, and what are the good and bad...ease of install, drone noise, too loud, etc.
Couple additional questions....
4' or 5"...any benefit to larger, or is it overkill?
What kind of improvement...mpg, power, etc?
Planning on SS...best system reccomendations?
Also any picture(s) would be great...install or otherwise.
Overkill. The size of the pipe is only beneficial at higher RPM's so let's say your max rpm is 6,000 and the cutoff point for optimal pipe size is 2 3/4", even a 3" pipe won't help you. Also the pipes must conform to the cat and muffler and if one of those are a bottleneck your biggest and best pipe size could only be 2". Determining the right pipe size can only be done on a dyno.
I had a 5" on mine for a year. It was a VERY tight fit, and it rattled a little against the frame where it met the down pipe. Wife got very tired of the rattle. I had a Walker BTM muffler on it and an FTE resonator. It sounded GREAT! Like a jet engine. After listening to wife complain for a year, I went down to a 4" aluminized with muffler. It sounds like a big block now. I don't like it. Install on the 4" was quite easy. I went with Diamond Eye. The FTE resonator is all the difference in the sound. It takes the choppiness out of the sound. I may be looking to get the 4" version of their product.

Sound is the only difference. Most go with a 4" since it fits better and is easier to install.

None.
Swapping the exhaust on a 7.3L is done for better EGT control when towing (especially if you have custom tunes), and for sound.
Planning on SS...best system reccomendations?
Salted roads in the winter = SS.
Unsalted in the winter = aluminized.
The most common exhaust for the 7.3L is MBRP.

I've installed many, many exhaust systems on a lot of different vehicle. Bar far (BY FAR) the easiest to do was on the Excursion.
I love my MBRP system. Did the 4" turbo-back. Granted mine is on a 6.0 with test pipe, but a friend has the MBRP on his 7.3 as well. The fit worked just as well on both. Nice sound, but a slight drone north of 2200 RPM..for me which is about 75-80 mph.
It's actually the most common for the 6.0 as well. I happen to have the 4" Flo-pro without cat with 5" MBRP tip for looks, and I love it as well.
When you're done with the install, take it for a test spin and turn left... hard. If you hear and feel a rubbing noise, take a pry bar and wedge it between the down tube and the body frame it's rubbing against when the truck flexes and give her hell.

I'll put it to you this way... I can hear the drone in the 75-80 mph range...but that tells me the Powerstroke is gettin the job done, and it doesn't bother me. More importantly the co-pilot in the right seat says it's no big deal to her. Or maybe I just have her used to loud trucks Now in the 3rd row there's two 6 year olds...and according to them, they think it sounds awesome...as they got their headphones on thumbing through their iPads.
Underpasses...yeah...that's where I can't resist rompin on it, because the MBRP really howls when you lay into it.
