I've wondered if the skill of the person installing the exhaust has something to do with it. If there was some tension between the headers and the rest of the exhaust, I could see this causing leaks down the road. (or am I just nuts?)
I have had 2 different Flowtech sets on this truck that appear to seal well but the overall fit is another story so I won't be using them again. Make sure the exhaust is well supported behind the headers and that the engine mounts are good, if the engine moves around a lot the exhaust will never stay sealed. In general ball and socket or slip joint connections will seal better while butt joints have to aligned perfectly.

I use headman long tubes , fit good & no leaks , after about the first 100 mi you need to re tighten the header bolts to the head , after a couple of heat cycles , the collector bolts just need the locking nuts , or just use two nuts to lock them , clearence is important , at least a 1/2 in , i had to grid a little off the right side frame to get the clearence i wanted , thats just how headers are , if you do all that you wont have any problems & are much better than stock manifolds , you just have to do it right....Lew

I suppose that would make more sense, look nicer, and have fewer rough/sharp edges.

Lew, your truck is a 4x2 right. I also had problems on the left side where the collector would just barely rub my front drive shaft.

Yeah, I'm not impressed with the quality of the Hedmans. I have seen that they seem to have a common issue with pin holes in the welds too. I like the JBAs on my Mustang though.

Now just to throw in another brand but has anyone tried mac exhaust systems? I got a friend with one on his 93 mustang and he said it was easy to put in and doesn't leak, it sounds real good too.

Not wanting to hijack this thread but I too am interested in doing some exhaust mods but cant seem to find headers for my truck. Unless I am missing the boat they dont seem to exist. I looked at vendor websites, summit racing, etc. Can you find them? 97 F250 5.8L 4x4 When searching they show till you get to the 5.8L portion of the search.. If you do find some please post a link or part # and mfg info...

Thanks,
G

Well went on craigslist the other night and found a few shops looking for work, as well as a few out of work mechanics. Got a quote of $191 for labor from a shop for both manifolds and a quote of $125 labor for both manifolds from a mechanic looking for some side work. I will probably go with the shop just for piece of mind. Well worth the $191 to me to not have to deal with it. I am still debating on stock manifolds or headers, for cats I will most likely just go stock from Autozone, $250 for both cats as an assembly, and this cat back from summit. Summit Racing SUM-684012 - Summit Racing® Cat-Back Exhaust Systems - Overview - SummitRacing.com

I just need something that will work and pass. The crack in the manifold is bigger now and runs ok cold but once it warms up i have absolutely no power. Thanks for the help

Didn't we cover this already in another post of yours? Your truck is the same as all the earlier F250's so parts listed for a '95 for example will fit no problem.

I had a complete MAC system on my '89 4x4 which fit and sounded great but that was 12-15 years ago at least so they may no longer make the components for these trucks.
