2005 Expedition all new timing components and knock after 8000 miles
replaced all timing chain components with ford oem kit and melling m340 oil pump. Car ran great very smooth no roughness then heard the knocking after 8000 miles. No check engine light still runs smooth. checked oil pressure was 50 psi at idle when warm about 70 when cold.Swapped vct solenoid with no change. The knock only happens after it’s warmed up but it surges almost completely stops then get loud again. Make noise at all rpms. Here is a video I took tonight to show the sound. Any help would be appreciated.

Sounds awful! Doesn't sound like the typical phaser knock to me. Could be something in the valve train? Lash adjuster or cam rollers? If it's the typical phaser knock, it should usually stop when you unplug the VCT solenoids. All I can suggest is to pop the valve cover and have a look at it, but before you do that you should check the valve timing live data with a good scantool (Ford VCM2 and Ford IDS or a good OBD2 dongle with FORScan) to see if the valve timing is correct and stable or if it's unstable or off the target. That could tell you if the phasers are still working or not.

Took the right side valve cover off tonight. The guide side of the chain had slack in the chain and was not touching the guide. I pushed on the tensioner side and it feels like the tensioner is collapsed. I am going to pull the timing cover off Friday and I am guessing that the tensioner failed.

After pulling the timing cover the right side tensioner was collapsed. When I removed it it was stuck until I tapped on it. Seal looked like it was in good shape. All the guides were in good shape. I had already ordered the ford 2 valve metal tensioners before the replies came in on the after market ones.
So I installed the metal tensioners. Put it all back together and took for a test drive tonight. It ran smooth and no noise hopefully it won’t come back. After a few more drives back and forth to work I’ll take another video to show the difference. Thanks for the advice and fingers crossed that that was the right fix.🤞
