I've never noticed any rattles at highway speeds in my truck, but I do listen to the radio really loud all the time.

Is there any relationship between the noise and accelerating or decelerating?

I had a similar experience with my E-150 and Aerostar which turned out to be broken heat shield welds that would resonate at a certain engine vibration frequency. I was also thinking about a loose timing chan as I just finished replacing all my timing components due to a leaking tensioner seal and broken stationary chain guide. That is a fairly common issue with these engines. Mine made noise mostly for a few seconds after starting and occasionally when decellerating from highway speeds. It's pretty easy to check the heat shields though. I beleive they are bolted to the frame and not welded.

I forgot to say that my truck is an 04 with 4x4. I towed my trailer over the weekend and it pretty much made the noise during acceleration, when i got going say 65 it would stop until i needed to accelerate again. I also noticed it does only make the rattle noise during acceleration. today I drove to work only noticed it making the noise a few times always during acceleration, i let go of the gas a little and it stops, even feathering the gas it will stop. I went under the truck and couldnt find anything loose so im dumbfounded.....

We have a truck with similar symptoms at work and have concluded it its something to do with the overdrive. The mechanics refused to look into it any further so I don't know how to fix the problem

I have an 04 screw with the 5.4, also had similar issues. Check the exhaust manifolds for leaks, broken studs or warping. My passenger side was leaking, I removed the manifold and had to have it machined down .030 inches to make it flat again. Once fixed the noise went away, now I can hear it again. My drivers side manifold is leaking, haven't torn into it yet. Look it up, its a common problem with these trucks.

Is it possible that the catalytic converter could make this noise?? Sounds like shaking a can with beans in it if that makes sence

If it was catalytic would it throw a code because the check engine light does not go on?
