Hello, Truck has 44,000 miles on it. Check engine light came on around 34,000 miles. Took it in. They had it a week and replaced the catalytic converter. Truck now has 44,000 miles on it and they are again keeping it a week and replacing the catalytic converter. Sounds like under warranty and around $2800 each time. Is there an issue with Ford OEM catalytic converters that is widespread? Once the warranty is up, is there an aftermarket option that will fix this issue? Thank you
It sounds like they are treating the symptom and not finding the cause. I don't remember seeing any other cat replacements on here, and definitely not two within 44k. What are your engine hours and idle hours?
They have the truck so I can't get those hours right now. I do not idle it excessively. On cold days I may start it 5-10 minutes early but it doesn't idle much typically. When I get it back, I'll post those numbers.
A catalytic converter can only go bad physically and be verified by looking at it. The interior mesh is either plugged from a problem upstream or collapsed from a problem upstream or faulty build quality.
Got truck back yesterday. They are saying that Ford has a recall out on them and that they replaced it again. I could add a picture of the services performed if anyone can interpret the Ford speak. But light is off and hopefully stays off now.
Truck now has 58,000 miles on it. Just towed around a 9,000 pound trailer and engine light has come back on. Taking it to a mechanic I have used and trust to get him to run the scan tomorrow. If it comes back as the emissions system/catalytic converter, I'll have him look into the suggestions from earlier in this thread. I use no fuel or oil additives. Seems strange.

I was getting intermittent CE light with a P0430 code. Finally took it in to local Ford dealer back in May. I figured I was on the hook for new cats. Got a call saying cats we fine but needed a software update. The light has not come on since. 2021 7.3 with 92,000 miles.
Ford replaced the catalytic converter the first time around 20,000 or so. Then the 2nd time at 44,000 miles. Now at 58,000 miles its kicking out code P2096 "Post Catalytic Fuel Trim System Too Lean Bank 1". I think Ford warranty expired at 50,000 miles on emmission stuff so guessing I am hosed but would there be an argument that they really didn't fix it at 44,000 miles? I don't feel like arguing with Ford and would just take it to my normal mechanic if they decide to hose me on this.
Any thoughts on CODE P2096 would be appreciated. Thank you
