Do you still have you cat installed?

From what I understand, if you aren't pumping air into the cat, it will clog up.
I know that a clogged cat won't let it start
To troubleshoot easily, remove one of the downpipes from the manifold. For me it was the driver side. I used a cutting wheel to get between the flanges and cut the bolt, which had about an inch exposed.
Pull the pipe down a bit so there is a little gap, or push a bit to the side. Doesn't take much.
Then try starting. If it starts, might still be rough as the other side is still connected solid, but then you'll know the exhaust (most likely cat) is plugged up.
All you lose in this case is a set of 2 bolts

hey Mr. Camper ! guess what ! i was unhooking the Y pipe on the passenger's side, to replace the exhaust manifold i THOUGHT was cracked, the pipe is loose and maybe a 1/4" of room in between it and exh.manifold. i found my pipe was cracked, 1/2 way around it. i imagine that when who-ever put it on, they pinched it an just air hammered it on, then it cracked an just got worse. well back to when i got that side loose, i thought id try your trick ! that S.O.B. fired right up ! WTF ? well,i guess NOW i KNOW my cat's pluged up , just like you said??? jeff

Can't tell you how many times (I'm mostly in the 7.3L diesel forum) I've had someone tell me something and it seemed impossible for them to know, but...LOL
Here's what I just received today: Catalytic Converter Repair Flange Fits 87 99 Ford F250 F350 E250 E350 5 8L | eBay
The description says 3" outlet, I think the exhaust is 2.5", but I'll know more in a day or so.
$37.05 with tax vs MUCH, MUCH more from other sources...and the flange gasket is included!
My plan is to measure everything up and temporarily install a straight pipe from the flange to the muffler and run it this way until we're sure we addressed all the other issues. No sense killing another cat
Once we're satisfied we, being the responsible citizens we are in spite of being emissions exempt, will purchase an aftermarket cat in the sub $100 range instead of the $400-$600 to replace the one with the inbuilt flange.
If anyone is interested, I can take pics and parts and stuff, just in case anyone else needs to setup a "test pipe"

The CAT bolts were beyond usable, so used a 4-1/2" angle grinder and cutoff wheel with face shield and headlamp (should have used hearing protection, too) to cut the bolts off flush with the flange on the ENGINE SIDE of the flange. The "bolt heads" on the CAT side looked like pressed in rivet-style heads. Cut one off, couldn't tell where the bolt was
Did the other side, no problem.
On the top passenger side bolt, I had to cut the stainless air pump line and bend it out of the way for access.
The next CAT won't have air pump lines anyways
