i dont think there is any one mod to improve mileage by itself but some of the things that i noticed to make a difference was my regulated return, better intercooler boots and up pipes to cure the boost leaks the tuner does help a little but my adrenaline hpop did give me an increase as well. the next big item for me is switching to single shot injectors.......

Have a buddy ride with you and every time you go beyond half throttle, he'll punch you in the head and yell obscenities at you.

I say a personnel motivator weight reduction kit is best.

Read: Lighter foot.

Stop putting gas in it. Seriously though, keeping it below 2k rpms is about one of the biggest aside from keeping good oil and filters on it.

An egg between your foot and the go pedal works good

I do what is called putting around town and get 15-17mpg.

1st gear - The get going gear
2nd gear - The acceleration gear
3rd gear - 15 to 20mph
4th gear - 25 to ~35mph
5th gear - Everything else

But that's just me

O.K. here's the deal. If your expecting to gain 3-4mpg by performing a simple non computer related mod, It aint gonna happen. You must remember that you are driving around in an 8000 Lbs truck, whose aerodynamic properties are only slighty better than a brick.

So if you dont want to adjust the flow of fuel that your injectors are firing (tuner)then some of the things you can do are limit the RPMs (2000 or below) free up the intake and exhaust, make sure there are no boost leaks (turbo boots, intake manifold boots, intercooler boots, and up-pipes) Make sure your tires are filled to the MFGs maximum specification (lowers rolling resistance), run clean oil, and run a fuel additive with cetane boost. All of the above paired with no headwinds should give you a 1-2 MPG increase.

And if you do get a tuner and your anything like me you will be in the gas more often because its so much fun to drive. So the potential savings with a tuner is a wash for me. I still get 14-15 and am happy with that.

Here's my personal .02...

Some MPG saving thoughts:

Narrow tires with hard compound and maxed out on pressure
Econo tunes from DP
Synthetic fluids (tranny, differentials, engine)
Stay under 2K RPM (under 1750 RPM is even better)
Diesel Kleen (from gray bottle)
tonneau bed cover (debatable)
Keep fresh oil in the engine and topped off
Windows up and A/C compressor off (use only dash vent or floor vent setting)

Running hybrid single-shots, I just got 15mpg (450 miles on 30 gal) combination city/highway with mixed hammering of the throttle as well. I also got over 22mpg on the highway, locking my cruise at 70 mph. Previously, my best mileage was between 19-20 with stock injectors.

I bought a 6 pos chip for $387 or so. It was totally worth every penny. I'm not a slow driver and I still see 15-18 mpg on a regular basis. 2 better then I ever got before.

The chip is worth it. You can drive crazy with it and still get good mileage. I heartily recommend it for a mpg improvement.

The rest of the tips are good, especially the one about keeping it under 2,000 RPM.

Hmmm, then again, I already had gauges which a tuner would include so I guess 500 is realistic. It's still worth it, hands down.

Just watch your RPMs and keep them below 2k. I do that and my crewcab long bed 4x4 gets ~16mpg average city/highway 50/50. I'm getting the exact same mpg running 15W40 dino oil as I did when running Schaeffer 9000. I have been running that grey DK since it got cold though, so maybe that's helped out with the mileage. Be sure to check your tire pressure more when it's cold. Mine was low because of how cold it got. After airing up to the proper pressure, I noticed it helped out a bit.

I know you said that you didn't want a Tuner, but the reality of it is to get a great difference in MPG's, you will have to go that route... Here is a good little write up on this subject at Diesel Worlds website. Diesel World - More MPG for Your Super Duty

And I am sure that you wouldn't complain about the extra power that you will receive!!
