Strange noise when take off normal or fast

Hi folks, please help me with the strange noises of my 94 AWD. When driving, if I take off fast, it makes a lot of pop noise, but if I take off slowly, then It’s OK. Or when I make a quick acceleration after slowing down then it make noise, but if I take it fairly slow then it’s OK. The frequency is getting worse. My front axles are in good condition (30K miles on a rebuilt pair). I have unplugged the AWD controller box, it didn’t do any difference. All gear shipped OK. So what is that noise in that condition?
My 94 AWD is about 110k miles, good shocks.

need a audio recording

only going straight ahead?
only on turns?
both?

guesses
control arm bushings

drive line ujoints front and/or rear shafts. they go out anytime after 60>100k

transfer case chain or clutch. when was ATF in it changed last and any metal cutting in ATF? the chain will jump teeth when worn

broken/worn shock or sway bar bushings or mounts

Question

Where does the noise seem to come from ?
Try to describe the noise? Is it engine or underbody connected, what about road conditions etc?

Changed at 60k mile, (full) replaced with AMSOIL ATF. However I noticed that since switched to AMSOIL the response when accelerate appeared slower. The kick is not as strong as it was (both 94 Aerostar vehicles, the other one-230k miles- is downed 2 weeks ago, transmission relate also)

Shocks was replaced with Monroe HD 60k miles ago. They (set of 4) appear in good working condition, no leaks or noise when press)

Sharp noises. Road condition is good both Freeway (when accerate after slowing down) and City (taking off normal or hard)

If I take off just lightly on gas pedal than OK, but if I press harder on gas pedal (entrance ramp to freeway) than I got that noise problem.

Maybe a front axle letting go...Check bolts on the inner joint both sides..they come loose. How old are the axles? Any movement in steering wheel? can you feel it through the floor?

My front axles fairly new (about 20k miles). I don't see any grease leak, all the boots are intact, however I will take a closer look at the bolts tomorrow. The steering wheel is tight & good.

How is the front driveshaft. Does is slip in and out of the transfer case freely?

What I meant was do you feel this banging popping in the wheel? feet?

When you accelerate or stop, the suspension moves up and down, but the driveshafts do not, so they are supposed to slip in and out freely. If the splines have siezed in place, then the strain on the driveshaft may be the source or your noise. Spray that area well with penetrating fluid and see if that doesn't free that up some. If you can get it out, put some marine grade bearing grease in there. There is supposed to be a boot over that spline, but they rot off and you can't get new ones. My van has a modified CV boot over it.

I brought it to a shop today, after the test drive, the mech. says it's the transfer case chain which is jumped when acceralate fast. So it need to be rebuilt. Is it a good time to replace the Torque converter too? (Since it's over 100k miles)?

Might not be worth rebuilding I've seen them new for $500.00. I wouldn't touch the torque converter. The tranny doesn't have to come out.

the light aluminum TC28 transfer case on these Aeros is notorious for leaking along the half case seam. the bolts work loose in the alum case threads and it leaks like a sieve.
take out bolts one at a time and put blue locktight, the non permanent stuff, on the threads and retorque.

the OEM factory steel driveline only made the problem worse. Safety recal TSB on alum. DL replacement
the case only holds 2 qts. mine was half empty when i got it new in '96. leaked out in transit and on lot. had the steel driveline the first year until recall

use only a full synthetic ATF such as Mobil1 ATF, Amsoil or Redline.
the clutch and chain are hard on the lube.
