Will a Dana 60 carrier fit into the Dana 50 housing?
specifically 2002 f250 SD
I have heard that they are the same housing.

No, internally they are different.
If it's a 2002 are you sure it doesn't have a D60?
Some early 02s had the D50.....then they switched to the D60.

I would like to know what exactly is different. Are the carrier bearings the same size?

Pinion length is different, pinion size is smaller D50, pinion spline count is different, Ring gear is is smaller on the D50.

Diff cover is the same, knuckles, outers, ball joints, etc are the same.
Inner shafts are different.

Ok so would a D60 carrier and pinion go into the housing? I think on powerblock tv Jesse and Ian said that the only way to tell the difference is by opening it up.

A D60 carrier, ring and pinion, etc... will only go into a D60 housing.
You can run the BOM to know if it's a D60 or 50. Or measure from the flange where the diff cover sits to the end of the pinion snout......60 and 50 lengths on the housing are different there. I don't have the specs.

Why not just run D50 internals if it is a D50 housing?
I've hooked up to a stuck 40ton semi (I run 38s and 4.56s) and didn't break anything in my D50.
Or just buy a D60 if it's that big of a deal.

D50's are pretty strong. In 4 years I only heard of maybe 2 or 3 breaking on the forum.
Unless you want more options for lockers or LS'S. Get the whole axle...
