I believe it is a Ford design problem. There is a check valve where the fill hose enters the tank. The check valve prevents s fuel spill if you get upside down. The vent line is small.
I can fill until the hose clicks off and add another 10 gallons or so sometimes. I always FILL it so I can accurately calculate fuel economy. Usually an empty tank fill up takes 15 minutes or more.

I've yet to have that problem, but had a car that had it before. I found that holding the nozzle up high, or not inserting it 100%, back it out 1/2" or so, will help. Still, i know when the bill gets to around $75-$80 it's about to stop...

In filling my 38 gallon diesel fuel tank the gas station pump clicks off when Full. BUT I can put an additional 3+ gallons in the tank very very slowly. I would sure like to correct that. I want it full for long trips and checking mileage. Anyone find a solution? Thanks

Me too. Solution: don't cram the nozzle all the way in the hole. Try pulling it out a little bit and then go for broke!

Powerstroke_wannabe sent me this response and I think I'm going to do this mod to solve the FILL UP problem.

"That's normal for a stock truck. If you want to fix it, you need to go to the tech folder pinned to the top of this forum and then look for the thread concerning harpooning you fuel tank. This will solve your issue."

I may be somewhat OLD BUT I can't find the "Tech" folder. Maybe a little more explicit description would do it.

Modified 99, Here is how I get to the tech folders. I go to the Section of problems/discussions for 2003-2007 6.0 Diesels. At the top of that section in Red it says Read First.........Tech.... Click on that and scroll through looking for what subject you want. Good Luck.
It took me awhile to find it too.

Anyone ever find a fix for this? My 2005 Exp has been doing this for the past two years. I have done everything with the nozzle to get it to work correctly and nothing. It sure seems like its just not venting correctly and kicking the pump off, the dealership said they have never heard of this but I have talked to MANY ford owners with the same issue. Takes a long time to fill it, sucks when your at costco and have a line of people waiting on you ha-ha
