I have a 94 4x4 302 with an E4OD. When I am driving on the freeway (70 - 75 mph) the tranny will downshift to 3rd on the slightest grade uphill. It will then stick in third until I toggle the overdrive button on the end of the handle. I drove an identical truck today and that truck didn't do it. I think it maybe a bad throttle position sensor, any other ideas/suggestions?
Are you sure the diff ratios were identical? I have 3.08 gears in mine and it shifts out of OD on the slightest rise if you don't get it going before. It's designed to stay in 3rd for a while until it can tell you definitely got the speed back up so you don't get it shifting back and forth. They tried to make it so it shifts a little slower in and out of OD to save wear but a long rearend gear makes it shift out real easy. When you're toggling the switch you're probably resetting the computer's program to try to stick in one gear.
My E4od behaves almost opposite to your. It holds onto overdrive way to long so the engine lugs and pings. Even on hills the motor is still lugging in overdrive at 42mph. Toggling the overdrive cancel on and off and it downshifs and holds 3rd gear until I reach a reasonable MPH and light load condition, just like it should. Anyway, I'm getting code 634 MLP sensor. I'll go ahead and replace this sensor when I get the chance.. Dunno if this helps but someone mentioned that this sensor has been troublesome for Ford.

Ok, I ran the codes and nothing came up. I also checked the TPS sensor with a VOM and it came out fine. Where should I look next? Haynes and Chiltons is not very helpfull with the E4OD.
I am assuming you have stock tire size on it? Has it always done this? It is possible to be having problems with the selonoid pack, the pre 95 E4OD selonoid packs had some problems, any tranny rebuilder would be able to change it.
I have 31x10.50R15 tires but it did this with the 235/75R15 tires that I just recently got rid of. It has done this since I bought the truck with 85k on it, it now has 101k. Is there a good diagnostic procedure for this or do I just have to have faith in the tranny builder?
Yes... The sensor replacement made a big difference in shifting performance. Quite a few issues were corrected, including that occasional slamming into reverse. The plug was full of built up moisture, obviously messing up the signal to the pcm. Its only been a few days and I havn't had a chance to take it on an extended cruise. So far so good though...
How much did it cost you and how hard was the installation? I am looking at chilton's and it looks pretty easy. It looks like the only PITA is getting the MLPS adjusting tool.
I didn't get the code but that doesn't mean that its not starting to go bad.
