To catch up,on the latest. They replaced the ignition switch, still stalled. Broke the tilt lever for second time. After all this they replaced start/stop relay #9 in fuse box under hood. So far so good. 4 days no problems. This was after they spoke with ford engineer and was told they only heard of this one other time. Keep your fingers crossed for me.
Let me know what u guys think. Thanks for the help and thoughts.

Actually, I first changed the BCM of the unit and they reprogrammed the key to match the BCM. After a month, this problem occured. Do you think this was the cause of it? maybe they didn't program the key well? or this was caused by something else? is there a possibility that the key looses its program?

Sorry i was slow to find
I had a customer with same problems on a 2000 Expedition. The Ford dealership sends me all there problem child's they can't figure out. Dealer changed out the PCM, ECM, climate control unit and cluster. Here's what we found after extensive going through the whole system. After pulling the wiring harness for the ECM and also the PCM Communication cable we found there was no shorts in that but what we did find was from the steering column. Down in the column runs the wiring harness that has a ground wire that broke and it was caused by the shifter that's in the column. It took us six days to figure out exactly what was happening. We traced every wire on that vehicle from under the dash to the motor housing. We found that it was a manufacturer defect at time of assembly. We billed the dealership 67 hours. Talking to Ford engineering in Dearborn for over 15 hours. They were truly stumped. Good luck with yours.
