Well, the third test was 454 miles and 90% interstate. Any "fill up error" was minimal. Mileage still measured good.

Until you are filling it till you see fuel at the cap it's still not using the most accurate measurements. The fill point/amount needs to be the same every time. The easiest way is to see the fuel at the cap. This removes most doubts as to the amount of fuel added/used. Using the trip meter is good for stock trucks. I back up that info with a GPS that allows re-setting of the trip data log. I make sure to turn off the GPS when not in use to avoid any potential "drifting" of the position causing additional measurements to add to the total. Even better is the GPS trip log will show average speed during the time frame. In the past I have refueled, reset everything, got back on the road. At the end I was able to see average speed, total distance, to compare to the truck.

For the most part I agree with most of what you are doing. It's just not accurate to fill it to the click. You need to see it at the cap.
