I'm resurrecting my thread to follow up.
After almost 5 years and 110,000 miles, Bear ended up being a great truck and I really enjoyed the privilege of having him.
The only warranty issues I had were a cracked DPF that I left alone for a full year before having it replaced under warranty (right before I deleted), a bad exhaust sensor (didn't shut me down though), troubleshooting a flaky camera, and a bad spot in the paint behind the right front wheel well where a 1" spot just vanished during a wash.
Non-warranty repairs - I ate the cost of an ECM after Ford decided that my H&S Mini-Max (not running delete tunes at the time) had fried the board. I firmly believe based on recurring symptoms later on that it was not a faulty ECM, but the plug above the parking brake that caused the issue and unnecessary expense.
Maintenance items: Oil changes when the monitor said to change, fuel filter and air filter changes when the monitor said to change the fuel filters, and I replaced the OE Michelins at 59,000 miles. I bought an extra fuel filter bowl very early one, alojng with a spare EGT sensor, but will end up giving those to my brother in the original Ford packaging, untouched. I deleted at 22,000 miles, and replaced the factory Rancho shocks with Rancho 9,000's at that same time.
I did not have the dreaded radiator leak, stuck calipers, or the 45 mph hop. When I traded him in, the tires that replaced the factory ones had 50,000 miles on them and looked like they could safely go another 20,000, and the original brakes were still on all 4 corners. My interior and exterior all held up quite nicely and were in great shape when I traded. To sell my truck after I traded, all the dealer had to do was replace a cracked windshield, detail the truck, and reinstall the emissions stuff - which I had left in the bed of the truck when I took it in for trade.
I have to admit, I got a little emotional while leaving the dealership parking lot driving my new truck, as it almost felt as if I was leaving an old friend behind.
