This happened to me trying to merge on to interstate 70. I was blowing white smoke like I was on fire and I had no power. I believe people moved over and let me in because of the smoke. My 2008 job 1 truck had not been flashed yet so I didn't know it was in rejen which I believe was the problem.
So the moral of the story is go aftermarket if your intercooler is giving you problems. Thanks goodness mine does not.
I think a good preventative step in wet conditions would be to give it wide open throttle for a bit before you may need it to purge the water out of the CAC.
For example, if you're in the rain and believe your CAC may be waterlogged, when you first make the turn onto the ramp give it full throttle for a few seconds to see how it performs. If no smoke and stumbling, proceed as normal. If it starts giving problems maintain WOT and full boost until it stops. I'd think this would purge the water by the time you needed full throttle for merging.

I have had the same problem with my truck studdering when accelerating on entrance to the interstate. Same response from Ford that they could not duplicate the problem.
Can someone tell me where I can get a copy of the TSB 8-25-1?
It is amazing how some dealers need to be forced into doing TSb's.. We had the same issues. We explained them to our local dealer and they did the TSB. It was a remarkable improvement. We have a dealer both in Ohio and here in Florida aneverytime the truck is in for service they check for the latest updates and as me if i want then done...

You have a problem with comprehension.. Who said anything about a recall and who compaired TSB's with recalls. If you had understood what was said..I said I EXPLAINED the problem to my dealer and they did the TSB... That means that when I EXLAINED the issue the dealer realized that there was a TSB that addressed the issue. I also said that both dealers will do the TSb's whenever the truck comes in for service...That would mean they do the TSb's that apply to my truck.....Why would they do one that did not apply??

Nope, no problem with comprehension. "This is a TSB for superduties, and state law says you have to do it!" (and yes it does happen). "But Ma'am, your truck doesn't have a diesel, this tsb is for a diesel!" "Yeah, another typical dealership that doesnt want to fix our trucks!" Nah, no comprehension problem!

After suggesting the drain valve idea, and getting shot down, then someone else decided that was a good idea and everyone agreed, then someone suggested the new intercoolers were more restrictive, I called my brother-in-law, who is a master diesel mechanic at Kenworth. If the new intercoolers were MORE restrictive the pressure coming out the other end would make the boost higher, just like if you put on a more restrictive end on a pressure washer it will make more pressure. So the new CAC's being more restrictive isnt necessarily so. If they were made larger, which indeed they look larger, the pressure drop initially will cause the pressurized air to condense less before being pushed out the other end, causing less moisture to be created. So the new CAC's arent MORE restrictive, but less. Why it effects some peoples boost may be another issue, but mine never had a change in boost levels, in fact my boost is the same if not more, and has more grunt to it like rushejj and sawtooth said. Just my 2 cents worth. Anyway, if people continue to have this problem, maybe Banks will be selling plenty of intercoolers. I know Ive had my eye on one for a while, even though mine is doing fine.

The banks intercooler looks like a nice balance. That spearco unit isn't bad but it may be overkill for most of us.
Your drain idea wasn't bad! Maybe some people got nervous at the cost of a new intercooler if it didnt work out?
One thing though... a more restrictive intercooler equals less boost available at the intake manifold (which is where the gauge measures it). Yes, the "pressure" of the air on the other side of a restriction would be powerful, like your pressure washing analogy, but the volume of air would not be enough to satisfy what the cylinders are using up, hence the pressure drop of available boost. A certain volume is required to make a specific boost level. Cut or restrict the volume supplied and boost goes down, because it is also exiting the intake manifold through the intake valves every time they open.
Imagine swapping out the intercooler with a drinking straw. Pre-straw, the pressure would be very high... but after, very low. (Keep in mind, its not the speed/force of the air coming out of the straw, but the pressure and available air in the intake manifold which is a much larger area to fill.
Note TSB 09-19-10. It is four pages long and ANY dealer can download it for you. It is for 6.4L vehicles built between 8/3/2007 and 1/2/2008 It supersedes TSB 9-16-10 to update the customer information sheet. My truck runs much better since that TSb last month. we see no degrade in any parameter. It does change the frequency of regenerations and how the Msg is displayed. It did correct the hesitation /surge at low speeds while towing. When our dealer does a tsb/ ungrade they do the complete printout of the TSb and give it to us...Don't they all do that????? Hope this helps someone...
