Well I ended up taking the plunge and upgraded the turbo to a 4 inch ported compressor housing with the 4 inch compressor wheel and 1.0 AR exhaust housing, and got a DP Tuner. It is a lot smoother at idle, and it runs stronger but the turbo does not spool up until around 2,000 RPMS and I am getting a lot of black smoke on all tunes. I got the 40tow, 60tow and 80econ. Would an adrenaline pump help cure the smoke issue as well as helping the turbo spool sooner? I am concerened when I tow my 17,000 pound trailer that I will be struggling to get the turbo to wind up. Am I stuck having to buy bigger injectors as well as a bigger HPOP now?
What are your EGT's? Boost?
High EGT's, low boost, black smoke means there's a exhaust leak somewhere. When you repalced the housing did you put the black o-ring that butts up to the spiders back on?

Yes the EGT's are high and boost is low. I am going out of town in the morning, pulling my big 5th wheel. Should I fix this before I go?

this is the o-ring on the front of the turbo where the Y hooks up to the intake runners....there should be an o-ring...

Throwing an Adrenaline pump at this problem to cure smoke would be a waste of money - the smoke would not go away until the real cause is found and fixed.

The fact that one of the up-pipes is loose enough to twist in your hand is proof enough of needing to address boost problems before proceeding to anything else.

Agreed, hence the portion of my post that says "I don't think the Adrenaline is the solution to the issue he's having".... just seemed kinda random to mention the Adrenaline in particular when nothing else was said about the HPOP at all.
I replaced my up-pipes with the bellowed units and while it's a royal PITA, if you're able to twist one, you need to do this ASAP. As others have mentioned, you should check all other connections and be sure they are seated properly & tightened down properly as well.

FWIW, I have an early 99- stock turbo and sticks, 6637, 4" exhaust, DP Tuner. Even in 80E I get loads of black smoke down low. I have no idea where to go with it because changing the turbo up will only make it spool slower, and adding fuel will only make the problem worse. I have a very very minor up pipe leak that goes away when the engine warms up, EGT's are good and boost is good. I think its something you'll have to live with even once you get your boost leaks fixed.

We all know the black smoke = unspent fuel...you absolutely have loose connections from what you're saying, but in your trucks description, you have made turbo, intake, exhaust, and tuner upgrades, but, no fuel system upgrades....
So, my .02, the turbo is spinning faster than your fuel is getting to the cylinders causing the smoke, but also causing the turbo to lag because the engine RPM's are not raising because there's not enuff fuel to fire off the cylinders to spin the turbo faster...hahaha...did anybody understand that????? I wrote it and don't understand it....hehehehe
Not to hijack the thread, but the van turbo comes with the 1.15 housing right? Then is the 1.0 housing stock for the 99.5 and up trucks? I just want to make sure that when the old lady lets me do the e99 upgrade, I got my ducks in a row to match my current (and possibly future 200/30 Swamps) injectors.

Yes, the van turbo has a 1.15 A/R exh housing. The stock late exh housing is .84 A/R. The 1.0 housing "splits the difference" and is a good compromise for folks keeping stock sticks. The 1.15 housing is a good idea if you're going after larger injectors.
UPDATE - It was the o-ring! I found it sitting on my workbench. Installed it last night and wow what a difference! Less smoke, higher boost and it starts to spool aroung 1800 RPM's. I am happy with the conversion now! Well I better wait to be for sure until after towing with it. I wanted to thank you guys for your input. Happy 4th!

I think I am going to get an adrenaline HPOP. From what I have heard from others that have it, that it makes a difference. It is not much more than a new 17* HPOP so why not? My 15* is fine, but I think I could unlock some hidden power there. I will report my findings.
