Ugh, this is a post that reflects my greatest fear about this issue. I vote for the headers if you can swing it in the budget and plan on keeping the truck.

Use some high temp gasket maker on the manifold. On my Big blocks I just mill the manifold & use high temp with no gasket at all. Works every time. I am not sure on the V10 my studs have yet to leak, Even tho I have one that is broken off in the middle lower position.
What kind, like black Permatex? or is it something else? The biggest problem for me is the thought of having to do the job over again on both sides and spending even a penny more on Ford studs, I'd love to take my broken studs and ram them up the designers...sorry. I''m considering headers but at around $600 it seams like a lot of $ for something that won't really feel like it makes much of a difference in the power department. If I did, are the doug thornly headers the way to go? and do they come with all the hardware?

I like the Banks TorqueTubes, and yes they do come with all needed hardware.

Just plain lucky

I decided to tackle my broken p/s exhaust manifold studs and I am happy to say that the V10 gods were with me. The toughest part was disconnecting the exhaust manifold from the engine pipe and ultimately I had to cut the studs and replace with bolts. Working off my back, even with a long extension and a universal joint I just couldn't get a good bite on the nut and it rounded. The 4 snapped manifold studs came out easily with just a small pipe wrench and I replaced them with grade 10.9 bolts from grainger. All told about 6 hrs labor and $25 in parts and the job is complete. Thanks to all who posted with information for this repair.

Here is what we use:

Ultra Copper Max Temp Silicone ..

Works great on the dump trucks, never had a leak. Not real sure about the cast & aluminum mix...on the V10.s Next time I will use it, When I replace the stud that just broke off again...

Just finished pulling the passenger side man. off again and replacing all the bolts gasket and had the manifold machined. There was one stud broken and the heads so rusted on 5 of them that I couldn't get a socket on them. I bought these less then a year ago from ford (they where meant to be the better ones) Total bull ****. I took the stud back and showed them to the service guy today and had some words for them. By the end of the conversation the main manager, the head tech and the service woman where all there. When the head tech told me how I couldn't prove that I'd actuality used the studs that I had bought from them I lost it! What a *******! The Ford Tech also told me that I couldn't machine the manifolds because of the close tolerances. He wanted me to spend $550 on a new manifold! He also told me that they have replaced tons of those studs and he's never seen any of the new ones come back yet. What a load of ****! When I talked to the parts guy on the way out he told me that one of the "new studs" that where put on his personal truck within two years had also broken and his truck was ticking again.
This time I bought the studs from summit racing and the gasket and it was way less then half the cost and look like better bolts. I would have liked headers but can't justify the $700 for them.


How on earth did ford get away without putting out a recall on these POS bolts?!!!!

2 years ago I put a set of Advance Auto studs in my Ex. $13.68 for 10 of them. 4 months ago when I pulled my d/s manifold back off the studs were still in good condition.
put a set in my dads 01 5.4 f150 about 15 months ago and all is OK so far.. just my 2c
