Im replacing retirn lines and o rings of course #111 .DO I NEED TO REPLACE THE CAPS ALSO? I ordered a kit from Pensicoladiesel for about $30.00 but the line is a bit too big, 1/4 I think and will not work with the other two nipples fuel filter and the return at the end(steel line). they are smaller also my caps seem to have a smaller hole and the line was to big on it. I think mine are 5/16.I was gonna order some #111 from McMaster for about $8.00. Fuel line is cheap enough and a pack of clamps is about $5.00.

Depends on what year your truck is....... now you know why a signature is so important.
The older trucks use one size the newer use another that is why you order the kit by year and engine.......turbo or non turbo. Never just do orings and lines get the complete kit.....

On the NA engine it was common for the return lines to cross the back of the engine from one bank to the other.
On a turbo engine, that would put the fuel line right under the downpipe, so the rear line was eliminated.
Sounds like the return lines on your engine have been changed, and they used what they had for caps.
Either way the important thing is each injector has a return line so excess fuel can return to the tank.
At a minumum, the IP must also be hooked into the return system.
The fuel filter unless that line has been deleted should also tie into the return system.
Routing is not that important.

I have changed caps, and I have reused caps.
If they are not deformed from heat, you will probably be fine with old caps.
If you have no spares, one will probably break at the nipple when you try to remove the hose.
If you have spares, they will probably come apart just fine.
I think that is part of Murphy's Diesel Engine Law.
