Fixed the blend door and actuator

After about 11 hrs around $100 bucks and some sore fingers I was able to take apart the dash replace the blend door and actuator and get it all back together. Just a few screws left over, the blend door is now working fine. It was only 69 degrees when I finished so that wasn't a good time to see how well the air worked but when I switched it to heat it was cooking. Thanks for all the posts and the pics.

For about the same amount of money, you can do it the easy way in less than an hour. The fix replaces the cheap plastic components with steel that will outlast the Explorer. Check the Explorer HeaterTreater listing on Ebay for diagnostic details and pictures. Also check the customer feedback...it works!!!

Thats great if he had an Explorer but I belive he has an Expedition . Maybe thats why he posted in the Expy forums . There is no easy way to repair the F150/Expy blend doors.

Yea , It was a 99 EXPY that I replaced the blend door and actuator on . I would hate to find out that I could have done all that in about an hour!!

P.S. I also took it to a garage and had all the freon removed and replaced with the factory spec amount and now it's making ice cubes. I am very pleased!!

I stand corrected. However, we also have a kit for the Expedition/Navigator...sorry for the bad news, but because you have to remove and replace the center console to get to the actuator motor, it will take about an hour and a half instead of an hour.

How do you get inside the plenum to replace the broken blend door. I have not seen anyone of the experienced posters on this site with a quick fix. They all seemed to have to go through the process of dismanteling the dash???

The plenum is entered by making a rotary saw(Dremel) cut into the box through the glove box opening. The glove box has a plastic liner behind the box that has to be cut to get access. This liner is there to trap $100 bills that accidentally fall out of the back of the glove box. It can be replaced after the repair, but it really has no use.

The box is constructed in two pieces with a tongue and groove interface between the top and bottom halves of the box. The cut is made on three sides, leaving the tongue and groove intact. The cut-out is easily replaced by re-aligning the tongue and groove and sealing the cut with metal duct tape. We provide diagrams to make sure that you don't cut into the evaporator or heater core. It takes a little leap of faith to make the first plunge cut, but once you get into it, it's really easy.

The difficult part is constructing the replacement door to meet the operating parameters of the system and provide an accurate and reliable functionality. This is where our expertise comes in. Our doors are steel replacements for the cheap plastic and will withstand the considerable forces generated by the control system. This is the last fix you will ever have to do to the system. We have developed and patented this repair system for multiple applications to a generic automotive industry problem.

With an internet business, it's hard for me to have any credibility on forums where I am a "newbie". I am not an expert on Ford products(Jeep...maybe), but I am an expert on electronic control of physical movement, and the blend door problems span across Ford/Chevrolet/Chrysler/Mazda, etc. About the best I can offer from a pedigree standpoint is to ask you to check our customer feedback on Ebay. If you search "HeaterTreater", you will find multiple product listings and feedback on our products. We are real, and the solutions do work.

Thumbs up

It sounds like you may have something there. Why don't you start a new thread sharing your info and the link to your e-bay item. I think your allowed to do that in this forum. This would be very helpful to alot of people.

Best Wishes

This is interesting.

For a long time reading about the blend door I thought I would cut into the housing, glad to see that soemone has made a kit to simplify the work.

Question, how do you remove the center console in an additional 30 minutes?

Is the question how to remove the console or how to do it in 30min? Ford made changes in the interior layout across the different years and different models, so this is a generic process that you can modify to fit your car.

Block the wheels and put the car in neutral. This puts the shift lever in a straight up position and makes it easy to lift the console up.

Remove the plastic panels on the sides that go under the dash.

Remove the four heavy bolts that go into the sides of the console. You will have to move the seats forward and backwards to get to the bolts easily.

Remove the trim around the console shift. It will pry out. You should be able to do this without removing the shift knob.

Remove the bolts holding the console under the shift trim and inside the console storage compartment.

Lift straight up and out.

Of course, it won't be this easy and you will have to hustle to do it in 30min, but just consider it an Olympic event and go for the gold!
