What I'm thinking of doing is cutting out the frame ,then welding some square tubing with one side cut out, to the frame then boxing the whole works in,making it thicker and wider

One thing to remember is that Aerostar balljoints are not that strong. I broke one crossing an intersection at 15 mph in my old Aero at 60K miles. That was with the stock 3.0. With a 429, that's gobs of extra weight on the front end.
Ok just in case you're wondering I measured the new suspension from the grease nipple to the opposite spring plate center pin on the rear axle before I did any cutting just to make sure I had everything lined up where it needed to be measured both sides corner to corner and they came out the same, Then I scribed a line on bothy sides of the clip and made 2 reference marks on each side so it will go back in the correct spot after I take it in and out probably a couple dozen more times
After I weld in these tubes I will box around them to make it a clean install
check out the 48 to 60 forum there are a lot of guys there that did
that swap & they ssay it is one of the easiest swaps to do.a lot of good info there
