03 and Newer Expys. How many have had clicking/thump from rear AC?

My rear AC has been clicking and thumping for months. I finally had time to tear into it today. Both of my actuator motors are broken. After some searching it appears to be a common problem. Post up if your rear AC system clicks or thumps in the right rear of your Expy. I am wondering if there has been a design change on the motors, or am I just gonna get the same as original if I head down to the dealer.

No noise from the rear A/C of our '04.

Do have the horrible grinding thump upon start-up sometimes. My '05 F250 makes the same noise when the A/C is first turned on after sitting a while, so that's probably "normal".

04 expy had thumping in rear. Dealer changed out actuators (under warranty).

I had one broken actuator(gears stripped) and one clicking actuator. I took the broken one apart and turned the gear around so that it would hold. Then I reinstalled the actuators set them for cold and roof vents. Once I verified that I was getting cold air and only in my roof I unplugged both of the actuators. Now I just use the rear AC controls to adjust the fan speed. I will probably replace the actuators in the Fall when we might need some heat. I was just curious about how many Expys had problems. I am also curious if the actuators have changed any since the 2003 models. I don't want to pay for new actuators and end up with the same problem in a few months. Our Expy has less than 50k miles. The click/thump has been around for the last 5-10k. Everything is nice and quiet and working great since I "fixed" my actuators.

I have the horrible grinding thump upon start-up sometimes, most of the time when I have not used the truck for days, According to a lot of threads about this in this forum this seems to be a very common problem, but it is not the rear, it's the compressor

I believe your grind/thump is a vaccum pump that is running(grind), once there is enough vacuum available you are hearing one of the vent doors close(thump). The grinding should be coming from under the hood. The thump is probably in the AC/Heater plenum under the dash. This should be considered normal. The reason it occurs after several days of sitting is because you may have a very small vacuum leak, after several days the vent doors will open(un-thump). When you turn the key on the vehicle senses the loss of vacuum and starts the vacuum pump(grind) once there is enough vacuum available the vent door will close(thump). My Superduty truck does the same thing. The AC will blow out of my dash vents until there is enough vacuum to divert the vents to the forward location.

this clicking and thumping is annoying, I hate when people looks at me when I turn on the AC... they look at me like.. aww poor of you.. :S Ford shoud fix this problem under a recall or somthing :S

I've got both sounds from my 2003 exp, also have a bad power lock in the rear passenger door and yesterday the fuel gauge would not move after I fill it up with gas, but today its ok, I hope. My vehicle only has 37000 miles on it. Any of these problems similar to anyone else??

Feul pump gauge

I have the same wierd problem with the guage. Occasionally it just won't recognize that I have filled up. I expect this if I leave the motor on while filling (then the guage never changes until I turn the beast off, but once in a while it happens even if the vehicle is fuled with engine turned off. No worries..it's always fine in 20 minutes for me.

I replaced BOTH actuators on my 03 Expy. I was told that the new actuators have been redesigned and should last longer. I was able to pop the tray out of the top of the side panel then reach forward and pop the cup holder out. Working through these two openings I was able to get my hands in to r&r the two actuators. I believe it was the temperature actuator on the side that is the tough one to change, you work mostly by feel reaching in blind to get it changed. It too ktwo people to install the new actuator, one to turn the ignition on and slowly rotate the temp controller dial to allow the screw holes to lineup. My arms were sore from the tight fit between the air handler and the inside plastic panel. Other people have done this job by removing the whole inside quarter panel plastic panel.


I didn't answer your poll because it use to click and thumping but now it doesn't. Can you add a category to your poll? Has repair work been performed to correct clicking and or thumping.

Have a thumping noise on my 03 Exped when i turn the rear heat on floor, then a clicking noise when i move it to roof vents. My first time on the site, lots of good stuff. Thanks
