I don't recall ever having a clicking or thumping, just noticed one day that the rear air wouldn't change positions (floor/ceiling). Had the extended warranty, but it was cheaper to buy and replace myself. Plus quicker, it took me longer to go buy the part than it did to replace it.

About the fuel gauge, the manual says the gauge may not respond if you refuel while the key is on unless you the fuel level increases a certain amount or after a certain amount of time. I refuel all the time with it running for the wife and kids inside and have never had a problem with the gauge, but I'm always filling from around a 1/4 tank all the way to full.

I have an 04 with major clicking and thumping occuring on the rear AC controls. It's so bad, we don't use the rear air. The Exp has 68K.

Do you think we have any chance for warranty repair?????

04 EB - Thumping as I was looking at the vehicle after putting a deposit on it. The dealer repaired it before I picked it up. Fine since August of '07.

my 05 expy with 21k miles thumps when i change rear air to the floor... still has warranty just havent had a chance to take it in

And to think my dealer said they'd never heard of it and guessed at 400$ to diagnose and repair my 03.

You all here at FTE saved me some bucks.... (mine conviently died at 3.5 yrs 58K) expect to have to replace it again before too long. Seems like Ford would put brass gears in those things.
