While your changing the gears, change ALL the seals, and any worn out bearings. You'll definatly need a shim kit, dial indicator, micrometre and alot of patience. One thing that will make life a whole lot easier is to find a set of used dana 44 carrier bearings, or change your existing bearing and use them. Anyways, once you have a set of bearings hone out the bearing. I used a small sanding drum and kept running it around and around until the bearing was able to just slip onto the carrier with no play in it. These bearings will help you set up your gears by being able to add and subtract shims from behind them without having to press them on and off to obtain the proper preload and pattern. If the gears are used its normal not to be able to obtain a proper backlash reading all the time. They will usually be around .008"-.012" if they are used. Its more important to get a correct pattern than the proper backlash reading, as the gears will have already been broken in.
