Took a gander underneath my 1996 Aerostar XLT the other day and was surprised to find 2 cat converters one after the other in line...seemed strange to me...is this the usual configuration on my model????
Yes it is. The first cat is a pre-cat for NOX (I think that is the correct abbrev), and the second one is the main one. So far this configuration is standard on all 4.0L Aero's from '93-'97 (maybe earlier?) As for 3.0L ????

I removed the first one on my 4lt. It passed safety here in Canada, I made up a custom 2 1/2" 1 to 2 system. I have one Cat just passed the trans to a y pipe into a duel muffler then out. Have fun in the Great White North. By the way, there's no real snow, it's summer. HAHA
Yes the earlier Aerostars had 2 cats too. Many ford have 2 cats, and many of them have multiple biscuits inside, with the front biscuit being for controling NOX.
You can get away with removeing the cat, however, the rear cat was not designed to handle the load alone, and may eventually meltdown. The front cat is actually there to reduce NOX emmisions so that the vehicle is 50 state legal. Otherwise it won't pass the stricter standards found in California, or parts of New York. If you are anywhere else in the country, it is legal, though the EPA does discourage it. I see no reason to have the front cat removed, since it does not restrict the exhaust flow my any meaningful amount unless it has begun breakdown.
