Lightbulb dana 44 IFS diff cover?

I am getting ready to drop the carrier on the front of my f-150, and I thought, wouldn't it be cool, to cut out a hole with my plasma cutter, just inside the bolt pattern.

Then I could buy or fabricate a diff cover, so when I need to take it apart or drain the fluid completely again, I won't have to remove the driveshaft or the axleshafts.

whadda ya think?

I'd worry about what you're doing to the strength of the axle. The 8.8" axle you have in back is designed so that the cover carries none of the weight. You would be removing material from the axle that might carry weight, making the axle weaker.

Not saying it will or won't; just something to think about.

I thought of that too, but if the cover was thick enough material, I don't think it should be a problem, and it is only under stress when it is together anyway.

I just think it would make axle seal and axle removal a lot quicker and more efficent, and also make way for easy maintence

any other thoughts?

Take it apart and take a good look at it for strength considerations. If it appears to have possibilities give it a try. If it doesn't work out you'll just be hitting the salvage yard for a replacement. This is assuming failure will not cause you to loose control at the wrong time. If you do it post here how doing the job goes and how it works out in use.
