Thanks guys!
I was thinking with the money I have into the 38r and the bellowed up pipes I wasn't far off from going to another setup. Mostly for the rebuildable factor. I am also having turbo surge.
As much as I hate to say it, I think I may need to go with some different tunes as well. All my tunes are smokey and I can't really use my 100hp race cause my egt's get up way to fast. Jody tried changing a couple things but then I just get this is exactly how my tunes are set up for other people with my set up.

Not quite sure. Not the cap I have tried a few and tested them all. Tried a couple thermostats and even no thermo stat. I have changed radiator and water pump. I have done compression tests as well as cylinder leak down. Everything passes. It will go weeks without out doing it and then will do it for a couple of days with no rhyme or reason and then quit.

I was very happy with Gearhead tunes in the X (this engine w/AC's and S366). There is no comparison to my 'old' toons. Specifically no more smoke and EGT's are never an issue - EVER.

Did you inspect the coolant passages, specifically the cylinder walls? I wonder if this could be the problem?
What HG's did you use? How many miles on the engine now? What is max boost you've seen?
Is this enough ??????????'s

Any indication of fuel in the coolant? Injector cup issue?

There is no fuel in the coolant at all. I checked what I could for the coolant passages and did not see anything wrong that caught my attention. I am wondering if there is possibly a hairline crack in a cylinder wall but I assumed the would show on my leak down test. I am using cometic head gaskets .060" if I remember correctly. Really regret not having the pistons shaved and running stock HG's. I have just under 10k on it now. My boost gauge stops at 35 but I can bury the needle.
This could be the issue, I went through 3 sets of COMETIC head gaskets on my build. On mine, the gaskets couldn't stand high boost numbers. Finally gave up and after a LOT of inspecting, went back to stock head gaskets, the clearances are real close but no more issues..
