Are you sure the springloaded pin that holds the shaft in place is extending full out after the shaft is sent home? Is this a 2 parts of the same switch or mismatched? Maybe the shaft itself is worn out. My old headlight switch shaft looks like it is worn down a little when I compare it to a new one, but it hasn't got to the point where it is popping out of the switch. If you don't get the shaft in such that the spring loaded pin is all the way out the shaft comes out. Once I get it in correctly it stays.
