Anyone have experiences like this? Any corrective action? What would the prpoer esclation process with Ford? If Ford does not find a fix soon, they have confirmed they will be replacing my engine with a rebuilt one. This problem has been reported by a number of subscribers to this list. This "piston slap" problem is caused by sloppy manufacturing and you should have no problem in getting Ford's to admit this since they have acknowledged that there is a manufacturing problem with the 5.4L engines for some time now. FYI, I now have almost 60,000kms on mine and it works very well, doesn't burn a drop of oil, but still has an annoying knock on start up. I hope they find a fix soon. FYI I have moved to using synthetic oil (Mobil 1) which has dramatically reduced the start up noise, but not completely.
