Assume you are running the PSD? What gearing (diff & trans)? The only thing I can figure is a malfunction in the fuel delivery system, but if your dealer can't figure it out with the computer, I'd look at another dealer. Have you checked out www.abol.com/users/jlester/? This is Jason Lester's Ford Diesel site and has a ton of good info. Apparently there is a chat feature you can use, but I haven't tried it. If you get this thing figured out, please let us know the outcome. He had a gas problem only when he drove for awhile. Long story to short story. The PCV valve got stuck after the thaing warmed up. His mileage was worse than yours. They changed the PCV valve and mileage climbed. It took a factory rep to find the problem, and only after many days of screwing around with the thing. The valve may not be your problem, however it is food for thought. BTW! and as I recall the story, the valve also sucked oil through it contaminating the engine sensors. As you can imagine, I wasn't too happy at having the engine > replaced, but haven't had any engine related problems since. They (Ford) told me that mine was only the 12th or 13th such engine problem (piston slap they called it) they had had with the 97 5.4 L, which was January 1998. Sounds like there may be a few more. By the way, I initially demanded a new truck which Ford rejected, but they did give me a premium warranty, 6 year - 75,000 miles. All in all, I feel satisfied that Ford took decent care of my problem. It's primarly a 5.4L problem, but is/has occurred with the 4.6L. The 5.4L is built only at the Windsor plant and they also produce the 4.6L. I suspect a problem of quality control, due to the huge demand for the 5.4L in the F-250LD's, Expeditions, and Navigators. My 97 F-150 5.4L started knocking at 1600 miles and continues(it's getting worse) at 16000 miles. I have been in contact with several 5.4L and one 4.6L owner with the same problem. Two of these people had engines replaced and the knock returned(one was a new engine from Windsor and the other a rebuilt from a Ford vendor). The Windsor plant continues to say they are "working" on the problem and not to worry---I'm worried! They do tell me I will get a new engine when the "problem" is fixed. Basically this is piston slap inside the cylinder caused by the short skirt on the Triton piston and excessive clearance. It happens upon start-up when the engine is "cold"(hasn't been run for several hours). After 3 to 5 minutes at idle, the piston(s) warm up and expand to "fill" the hole. The knocking sound is a very distinct rattle somewhat like a deisel engine. Mine seems to be coming from 2 or 3 clyinders. I'd like to hear from others on this situation.
